Can I extend the mail merge 255 character limit? If not, is there an
automated work around or another publishing solution ?

Merged fields are truncated to 255 characters in a Publisher 2007 or Publisher
2003 publication

I have used multiple description fields for mail merge operations. To keep
track of the actual characters in the Excel cells, I had an adjoining column
that contained the value =LEN(Q10)  Where Q10 is cell containing the
"description1", and value =LEN(S10) where S10 is the cell containing
"description2"
