While printing merged envelopes with Excel as the
recipient source, after so many records are printed I get
an error message = "Record XX contains too few data
fields" and nothing will print after that. Visually the
recipient list looks the same for all records. Any ideas?

Are there any quote marks in the first record that does not work (or perhaps
the one before it) ?
