I have not been able to merge an excel file that used
formated zip codes into a lable Doc.. It will drop all
zero's proceding the fist number, 08049 turns into 8048

Try changing the zip code field to a label (non-numeric) in Excel before merging.

In Excel, try Format, Cells, Special, and change the entries to Zip Code.
